From my math, your energy layers were probably only around 85% on experimentation(which might have been the best possible on your server, I don't know) but that, not the cores and segments, was the reason you were still so far from the cap.
Assault armor has an unlayered cap of 7000 kinetic/5000 energy/6000 special. You get UP TO a 400 point addition on the final combine, so you only need your cores (not counting layers) at 6600 kinetic/4600 energy/5600 special to reach that cap. If you go over, you only reduce the amount of the 400 extra points you get. In your case, since you only went up 118 points, I bet your cores if you removed the layers were 6882kinetic/4882 energy/5882 special. Since you are only 118 points from the cap on the unlayered part, you are only added that much at the final combine.
THEN, they count your layers into it giving your the resists that you got.
In summary, you went a little overboard with your core and segment resources and need to improve your layer resources (if possible).

thats a nice chestplate, and not to sound like an echo but its a shame about the sockets.
Not meaning to hijack the thread but im going down to the dwb in a couple of days to craft the guilds chestplate. We have not been to the AS room yet (primarily concentrated on helms and jetpacks) so im alittle worried about the crafter dying as i dont know the spawn points and where to position the group.
Does anyone have any advice or a usefull link at all?

Just stand back at least 35m from the rest of the group and hide behind walls.
The mobs seem to use pistols so you won't get hit if you're out of range.
Check the Game Guide forums, there area fewposts there about the DWB in general.
