As a Jedi, my helmet is no longer 100/100 condition, and therefore considered Armor.

So I need a new helmet.

Can I drop the Master Box and get the Kessels missions again, or is there another way?

Dont think you can drop 1 box at a time, have to talk to a trainer then drop all and start over I believe.

This is correct, you must resign the whole profession. You can reget the helmet and Jacket. I mastered all 9 pilots and have 3 rebel sets, 3 imp sets, and three neutral sets.

This is sad.

I have 500k+ with Imperial Piloting xp, that will flush down as well to 60k xp?

Yes.. and if you drop pilot, make sure you don't have an inspiration buff at the time, or your xp will go into the negatives.

What are the exact mechanics of not being able to wear a pilot helmet as a jedi?

There's a bug with some clothing items, Tomo, that they start out as clothing, and can thus be worn by Jedi, but at some point their status gets converted to armor. I believe the bug is related to the clothing item sometimes becoming targettable in combat and thus taking damage to its condition in the same way armor normally does. This seems to cause the piece of clothing to be permanently flagged as being armor, especially if it gets knocked down to 0 condition. I believe the Black Sun Aces helmet has the same issue.
